we are thinking tin or similar sheets .... to trim and fold into the helmets

You could make them out of heavy paper and staples or tape.  When you get one you're happy with, take it apart and use it for a pattern.  You can get aluminum flashing at HD or the lumber/hardware place on rt 10 south on the way out of town. I have a pop rivet gun I might be able to find.
